How Aluminum Rims Are Built

Casting, flow forming, and forging — the three ways aluminum wheels are made, and how each one changes a rim's strength, weight, and price.
Aluminum wheels all start as the same metal, but how that metal is shaped decides how strong, how light, and how expensive the finished rim will be. There are three main manufacturing methods.
1. Casting Process
Casting uses liquid aluminum poured into a steel mold to form the wheel. It is the most common and affordable method.
Gravity Casting — Liquid aluminum pours directly into the mold using only gravity. It is cheap to do, but the metal can be heavier and less dense.
Low-Pressure Casting — Sealed gas pushes liquid aluminum upward into the mold quickly. This creates a denser, stronger wheel with fewer air pockets.
2. Flow Forming Process
Flow forming (also called rotary forged or spun-rim) combines casting and forging.
- It starts with a low-pressure cast wheel face and a thick, short barrel.
- A special machine spins the wheel while hot steel rollers stretch and compress the outer rim.
- This aligns the metal grain structure, making the rim thinner, lighter, and much stronger than standard casting.
3. Forging Process
Forging uses a solid block of aluminum, called a billet.
- Heavy hydraulic presses crush the solid metal block into a wheel shape using massive pressure.
- This intense compression aligns the metal molecules tightly.
- Forged wheels are the strongest, lightest, and most expensive choice available.
Which Should You Buy?
If budget matters most, a low-pressure cast wheel is the sensible pick. If you want a meaningful drop in weight without forged pricing, flow formed is the sweet spot. If you are chasing maximum strength and the lowest possible weight — track use, big power, or heavy loads — forged is worth the premium.
